One of my RS 400 Palm sanders started to cut on and off when turned on.  Same problem regardless of variable speed.  Tested with a new plug-it cord.  Replaced the socket housing and checked the motor brushes.  All good.  What gives??  Anyone have the same experience or know what I need to replace?  [mad]

I would recommend that you contact our service department for assistance. They are in the best position to troubleshoot this type of issue. If your tool is less than 3 years old, it will be covered by warranty.

I have had exactly the same experience with my DS400. I replaced the socket housing and it was good again. But you've done that already.

Checking the brushes would be good, and you've done that.

There aren't much parts inside the RS400, so all that remains is the switch, the electronics module and the armature + housing. It could be the switch, but I doubt that. That thing is very solid. The remaining parts, electronics module and armature are very expensive to replace.

Considering my experience, I'd recommend checking the socket housing again with a cord you know is good. Perhaps even bypass the plug-it connection for a test and connect a standard non-plug-it cord directly to the switch to see if that works. If that doesn't, then you'd better contact Festool's service department.

Stupid question but I'll ask it.  Are you plugging the cord into the same electrical receptacle (OR EXTENSION CORD) each time?  Receptacle prongs lose their spring tension, especially the cheaper ones and have limited or no contact with the male prongs on any electrical cord.
