CTL-SYS Problem: pulsating motor

Hi, First post here, although I have been lurking for a few years.
I have a Festool CTL-SYS problem am hoping for advice on as I can't find anything like this problem posted anywhere.

Some background for context :
The CTL-SYS has been used quite a lot, now out of guarantee (bought 2018). Its been used on the TS-50 track saw, the smallest festool router (forgot the spec due to lack of use), my cheapo chop saw, and for lots of clear up with the vacuum cleaner accessory pack.

The bodge:
Started playing up months ago with the motor pulsating: up to around half speed for about 1 second then speed dies for a second, then up to half speed for a second etc etc.... like its labouring under a partial obstruction that may be flapping. After some playing around with the switches (no disassembly) I found if I ensured the manual/auto switch is initially set to Manual, then switch on power, then switch to Auto, then all OK.
After a few months this bodge no longer worked.

I assumed it may be clogged bag/filters, so pulled these and ran without them. No joy. Same problem.

Attempted repair:
Decided it must be either be the motor or the circuit board. I went for a new motor.
Initial test: hooray, it works. Then the problem came back, and the switch bodge doesn't work :(
Further tests and I find that when cold, the switch bodge works. Then, (I guess after things warm up), that fails, and power up always produces the pulsating or labouring sound.

I am guessing it must be a faulty circuit board, unless its a failed 'bypass valve' spring.

Having spent out on a new motor, I'm holding back spending more till I get some advice.

Only things left are PCB and airflow problem.  How's the exhaust feel?  Strong as usual?
