I gave my XL a good shake this afternoon. Nothing rattles but the Festool card, still hanging around the handle. So I hope there is nothing serious going on with yours.

Turns out that my bit was apparently my problem (slightly bent or dull?) - A new bit has solved my issue, as well as being more aware of plunge technique. I think the smaller unit (500) might be more suited for the cabinet door work I'm trying to do at this point with the 8mm bit - but not in the budget yet! Thanks for the input from the forum.
 
Regarding your new bit and budget. I bought a systainer of biscuits, and included were all the bits for my 500. Not cheap, but it was the most economic way of having the full range of bits, and one has to buy the biscuits anyhow. Maybe there's such an offer. somewhere in the USA?

Your measurements in Reply#15 show less than .001" difference. That is very good, IMO, and I do precision machining in my day job. Things that come to mind: Are your boards straight and flat? You seem to be using one mortice and then looking at the joint over a pretty long distance. An error of .001 in each mortice will likely be .002 when put together. That would be .020 over a length 10 times the length of the Domino flats, BUT, if you put two motices some distance apart (say 5 inches) I'll bet you will find your boards line up nicely at the center of each Domino. If that turns out to be the case, and you still have misalignment at other spots along the joint then you have boards that are not flat. The Domino would not be the problem.
 
I just can't get my mind around how a dull bit would cause the dimensional error you are experiencing or the rattle you describe.

Please elaborate.
