Dominos Too Tight

Well. If the 5mm is the right size, and if you can check the larger size cutters/mortises, as others have pointed out, this would eliminate both the cutters and the domino machine.  That would leave you with only the 6mm cutter/mortise not to spec.  My money would be on the cutter being damaged.  If the OPcan cut other mortises and they are the correct width, then, it shouldn't be operator error (although that 6mm slot isn't level......)

I'm going to suggest that you examine how you hold and use your Domino tool.  It appears that it may be climb cutting a bit.  I'd suggest that you hold the fence firmly to the workpiece, then SLOWLY plunge it, holding it back by the PlugIt connector rather than by the barrel grip.  Listen to the motor as you plunge the tool.  There should be only a slight change in motor speed as you plunge.  If it's a dramatic change in speed, you're plunging too quickly.

I would also say from the angle of that cut to the edges of the board it would suggest you are plunging too aggressively/quickly maybe?

The new bit solved the problem completely. The cuts are much cleaner and the dominos fit perfectly. BTW, I bought a CMT cutter, not the  Festool. Half the price and a beautiful cut.

Great that you have it solved, but have you figured out what was wrong with the original cutter?  Chipped?

Absolutly no idea. Nothing visabley wrong. Its the same length as the new bit and no visable chips. It had a lot of miles on it, so maybe old age. Thats a malady that i can relate to.
