I got the Systainer last week, on that trip to Hartville, just got around to cutting the foam. I saved the tapeboard-jig from the last time, so it was quick and easy. I left some space for expansion, if something odd comes along.
Seems like the only thing I have more of than routers, is bits.  [blink] I keep running out of space. I try to keep the Origin ones separate from the rest. I'm not really sure why, I've never taken it out anywhere.

That insert looks really nice.  I assume you used the Origin to make the cuts?  What type of foam is that and what endmill did you use?

Yes, I did use the Origin to cut the foam. I made a dedicated tape board/fixture for this, back when I did the first one, which holds all of the pieces from the Workstation, collets, wrenches etc. I saved it, figuring I might need it again. The foam comes with the Shaper-branded Systainers. It's a really small cell, tight looking foam. I think they call it some kind of carbon foam?
I have always used an O-flute bit with foam and plastics. That big flute seems to pull the chips out better.

Here is a pic of the fixture and one for the mini too.

A foam that looks very similar is Cross linked polyethylene (aka XLPE). See a systainer insert I did a while back with it. it is easy to cut with the Shaper Origin and the stock 1/4'' bit.
