Hi JMB,
First of all thank you for including me in your crew  [smile], noticed it for the first time today.
I think you're always going to have a hard time drilling euro hinge holes in MDF, it's the way the resin and the fibres are bonded. I've just finished making my own 1800x900 MFT top in 18mm MRMDF with the LR32 system and rail using a brand new Festool 20mm hinge cutting bit and it didn't matter what speed I set the OF1400 at or how slowly or quickly I plunged the router, the bit just seemed to burn its way through  [sad]. I made the frame work for my workshop cabinets with poplar and the the hinge cutter just flew that, so I think you might have to consider a change in materials.
Just look at it as a chance to buy some more mew toys

LoL. Cheers for the tip.  Problem is as you know many kitchens doors are now made out of MDF so even if I change material for the doors I make I still end up working with MDF doors at some point. 

I would of thought some one would of come up with a cutter which will cut MDF okay.  I think all it needs well for the Blum jig any way not to sure with a router is a cutter with an aggressive material remover.

It needs a cutter which instead cuts the out side edge first to give that clean cut but instead  cuts from the middle outwards this would avoid the little thin ring it creates once your 5-10 mm into the cut.  It's this thin ring which stop the cutter from going any further.

jmb have you tryed the festool lr32  euro hinge bit. it has teeth and spurs on it. maybe that might stop the little disk problem.

if that fails you could make a jig (mdf board with 2 holes in it) and use a 1/2 inch bit and a guide bush. that way all the material will be cut small and go into the dc. . id bet most of the doors are drilled at 3-4 different spacings only.
