hi guys, I'm new to the forum, UK based.

Wondering if anyone can help me out?

I bought a kapex 60 over 3 years ago and all of a sudden the star handle that is used to secure the inclination angle has stopped unscrewing, it just spins without releasing so the saw is stuck in one position. Has anyone else encountered this? Does anyone know how to fix it?

I'd give Festool a call to see if they have a simple way to fix it (by the owner). If not, I'll try one of these ((d) first):

a) Inject Locktite threadlocker (blue?, not the permanent kind) into the knob/handle, if possible. After it's cured, try unscrewing the handle and replace it.
b) Use a dremel with a cutting disc to remove the plastic handle. Unscrew the metal screw and replace it.
c) Drill a small hole (2 - 3mm dia.) through the handle and screw part. With the bit still in the hole, unscrew the handle. Replace the handle.
d) Use a vise grip and clamp hard on the handle close to the metal screw part, and unscrew the handle. Replace the handle.
 
You want the blue locktite.  You can eventually work a bolt loose using it.  The Red is permanent.  With the red, you will probably break the bolt.

I found a new use for the blue locktite last week.  The hot side of my bathtub handle came off.  The bolt on the stem had broken back in the stem and I could not thread a new bolt in. I put some blue locktite in the stem hole, and put some more on the stem where the handle fits, then stuck the broken bolt into the locktite.  The next day I was surprised that it worked.  Now I am wondering how I will ever get that handle off when I need to.  At least I used the blue locktite. 
 
If it helps, here is a photo of mine so you can see what you are dealing with. The thread is 20mm deep and ends in a blind hole.

If its just spinning round, I think you might be able to lever the knob off, leaving the threaded insert behind, then remove the insert from the bolt using a mole wrench or similar?

Assuming its been done up real hard so as to cause the problem, I'm not sure Chuck's idea of drilling is going to provide enough purchase. However his suggestion of drilling a hole and injecting glue/loctite could work - there's a nice big washer between the knob and the Kapex frame that will stop glue spreading.
