Kapex excessive spark!

I noticed excessive sparking coming from the motor.  And there is a weird smell and a bit of smoke coming out.  Also, the saw is maybe running at 20% speed. It's unuseable.  The brushes are worn somewhat, but still make contact.  The armature has a couple burned spots, so would that be the problem?  Also, upon dismantling the motor housing, I found some short pieces of copper wire, had broken off.  I can provide pics or video if that would help.  I will be ordering parts and repairing the saw myself, once I know for sure what I need to order.
 
Yes Peter I will do that for sure......but they'll just tell me to send it in, which I'm not going to do.  That's why I went on here.
 
Not always.  The repair guys have given repair advice to many so that they could repair their own tools.

I also think that they'll dispense the advice you need to get it going again without sending it to them.

Yours lasted longer than some have reported around here.
 
Short pieces of copper wire broken off = burned armature or field coil. Most of the time it's the armature because that's the moving part. You indicate the armature has some burned spots, try to find the places were the copper wire actually broke off.
 
Can't grumble to much at seven years, has the saw been used daily?.
Self repair is the way to go if you are competent,there is a video of a kapex rebuild somewhere maybe someone could post a link

Everyone please hear my advice, do what I did and get rid of your lemon (kapex).  Don't wait till it leaves you high and dry.
Anyone who does not own a Kapex,  move on,  it's over priced and won't last you as long as your Dewalt or Makita.

really ? - should they send them to you , or foist them off on some ignorant newbie so we can have a whole new round kapex talk  ?

Now, I'm no fan of this saw or FT's handling of the issue or their lack of updates.  And have been vocal about it too. 

But, a drive by shooting doesn't help out anyone.  Discussing mark's dilemma can be constructive, but throwing his saw out makes little sense.  While he shouldn't have to repair the motor after 7 yrs, it's not uncommon even though some other makes last longer.  Many do not.  Furthermore, he won't be able to buy a saw with anywhere near the capability and features for the couple of hundred bucks the new armature is going to cost him.  Making the economics of keeping it favorable.

Sure he could pick up a Craftsman for $300ish during a sale and it will certainly cut, but that proposition is for another thread.
 
Does anyone know how to remove the armature from the gearing assembly? Do I need a gear puller?

I think the last fella that did this here used a drift to punch it out.

I prefer brass drifts - also called pin punches, or center punches.

mark - give Festool a call tomorrow, I'll bet service will talk you through getting it apart.
