Good idea Jay.  I was thinking along the same lines a couple of days ago and experimenting with some of the containers that I have.  For instance, here is how the file storage containers sold by Lee Valley (see: http://www.leevalley.com/wood/page.aspx?c=1&p=59782&cat=1,51) fit into a Systainer 4:

I will be check to see if I can buy the boxes that you mention.  I will also probably purchase at least one of these (http://www.leevalley.com/wood/page.aspx?c=1&p=32178&cat=1,43326) boxes from Lee Valley.

I have the tool organizer and love it.  I am a Do it yourself guy, so for me it is great.  This is a link to a German company that sells the complete line of Tanos boxes (maker of systainers and sortainers).  A lot of variations available.  It is a good website just for ideas, the do ship to the USA.

Great job on those replacement inserts. I was hoping you could answer a few questions on their construction:

Did you just glue and nail the boxes together?
Are the bottoms butted to the sides or in a dado?
How heavy would a loaded sys 4 be? I'm thinking of doing this but as a general contractor, I carry quite a few tools with me, so I thought I would be better off with a sys 5 do you think the extra size would make it too awkward? Currently my hand tools are stored in a large shipping container with custmized inserts. I'm hoping I can pair down some of the tools and squeeze the remaining into a sys 5... I don't know though, there's a lot of stuff in there.
