Good idea Jay.  I was thinking along the same lines a couple of days ago and experimenting with some of the containers that I have.  For instance, here is how the file storage containers sold by Lee Valley (see: http://www.leevalley.com/wood/page.aspx?c=1&p=59782&cat=1,51) fit into a Systainer 4:

I will be check to see if I can buy the boxes that you mention.  I will also probably purchase at least one of these (http://www.leevalley.com/wood/page.aspx?c=1&p=32178&cat=1,43326) boxes from Lee Valley.
 
Frank P - for some reason, photos of your organizer are not showing up in your post.  Anyone else have this problem??  I'm really interested in seeing it.

Great job on those replacement inserts. I was hoping you could answer a few questions on their construction:

Did you just glue and nail the boxes together?
Are the bottoms butted to the sides or in a dado?
How heavy would a loaded sys 4 be? I'm thinking of doing this but as a general contractor, I carry quite a few tools with me, so I thought I would be better off with a sys 5 do you think the extra size would make it too awkward? Currently my hand tools are stored in a large shipping container with custmized inserts. I'm hoping I can pair down some of the tools and squeeze the remaining into a sys 5... I don't know though, there's a lot of stuff in there.
