My 2200 is sparking where one of the brushes contacts the commutator.  It's still running and producing power but this amount of sparking doesn't look good to me. The other brush does not produce sparks.  Checking the face of the brush shows some pitting and black specks.  The specks wipe off easily.  The brush is still plenty long - about 40 mm, and the same length as the one that's not sparking. The brush moves freely in it holder and the spring looks good. The router is 4 y.o. and has at max 20 total running hours.  It's been used with a large planing bit to level a table top recently.  Also have used it on PVC board about 3 weeks ago (maybe PVC dust is the culprit ?).

I've considered to just keep running it till it fails or the sparks stop but thought maybe I should get some advice before proceeding.

Let me start by saying I’m not qualified to answer this.  There was a thread a few weeks or months agao about a different tool where the brushes were the culprit.  They appeared good, however new brushes did resolve the issue.  Eyeballing the brush length wasn’t an accurate indicator of remaining life.

Considering the cost, it’s worth replacing the brushes to see if that helps before spending money on shipping to send it back to Festool.  Now if it’s still under warranty, Festool will cover round trip shipping, so if you can live without it for 7-10 days, let them deal with it.

My OF2200 is only a few hours in to its service life, bought it this spring, and is also sparking. I have assumed it was due to dust, but I will look closer to see if it from both or just one of the brushes. It passes the smell test when used so I have not thought about it further.

Thanks to for all the replies.  I've never had a motor that sparked as much as this one.  I've decided somet'n wrong and gonna send it in before it fails.

Received my serviced machine on Monday.  Festool service replaced the brushes and it's running w/o sparks.

That is great! I am going to get some brushes for mine as it has always sparked as well.

Thanks for the update and glad your 2200 is working well.
